    I have no problem using 160gsm (cca 0.15mm thick in my case) where 110 lb is needed. But as Zathros said it is not buletproof equation. Maybe try to contact designer, Ken West. He should be able to tell what paper thicknes of 100lb he calculated with.

    You can use this type of blade and shorten it to be about 2 mil wide. Then you can "punch" four sides of each square quite fast. I saw it done this way (much more then 400 squares) and the guy did it realy precise. It looked like laser cut.

    Edit: Sorry I just noticed you need square holes, not round. Possible solution is to adhust old blade to the length of your square side and cut with it like with a chissel. I do not know how big are your holes, but I use this set for punching small holes (0,25mm - 1,35mm)

    I did some test with waterforming, that Zathros and Dan-B-King introduced me to, for my tie-fighter and tie-advanced build and it went well even with printed surfaces. I am able to produce this nice double curved surfaces that wil form the ball and their joints are located at panel lines.
